First my #3 spark plug blew out on July 3, 2007. Then, 6 weeks later, my #7 plug blew out. We opted for the helicoil repair kit both times(800 per spark plug). I talked to my normal mechanic (non-Ford mechanic) and he said the kit costs 500 but it can be used over and over again. The high cost to do the repair is mainly labor costs (600 labor per spark plug). I like the idea of getting the local media involved, and may give that a try. I have been a loyal Ford owner, but after a bad experience with the transmission on my last vehicle (1998 Ford Explorer), I thought I'd give them another shot, but after this, I will NEVER buy another Ford. And, I have a big mouth and will enjoy slandering my local Ford Service department for lying to me about this problem (they claimed this was not a factory defect, but that the spark plug was probably not installed properly. Funny, considering these were factory spark plugs).

Blew the number 3 spark plug clear out of the engine, in a 1998 4.6 F-150. Seems I'm only about the millionth person it's happened to. Ofcourse Ford says it's due to the plugs. No way. Seems there is a TON of people that have had the 4.6l spit plugs on them.

On March 24 a spark plug in the right Cylinder head blew out forcefully. This startled the driver and passengers creating an unsafe driving situation. The noise sounded like the exhaust manifold or head gasket had blown/separated, so there was an urgent need to find a place to pull over.

Fortunately, we were able to do that safely. It might have been otherwise. The driver was our 16 year old, less experienced son, driving the family on our Spring Break vacation.

The Tow Truck operator tried to reinstall the plug for nearly 2 hours at the scene, then for a longer time at the shop. Since we had no idea as to why the plug had blown, the assumption was that it had loosened and popped-out Hours spent in hope that the plug could be rethreaded, and the family would get home, were wasted.

Next day further attempts were made to restore the plug using a rethread kit. No luck, so it was towed to the Ford dealership. They knew what had happened. When I contacted Ford Customer Relations, I was told that Ford would not consider our concern.

We believe this is a manufacturing defect for which Ford refuses to accept responsibility.

I have a 2003 Ford Expedition with approx. 58,000 miles on the car. It began to tick, thought it was a vacuum leak and planned to get it into the dealership. I didn't it there soon enough. The had a loud pop and then began to run real bad and loud. My wife pulled over and had the car towed to Ford. We were told that it blew out a spark plug the cost to repair was 3500.00 for a new head, or insert a filler that had no warranty for 1200.00 shorty after being very frustrated, knowing that the truck was in for its 60,000 mile tune up only about 1500 miles earlier they agreed to do the repair at warranty pricing and some help program through Ford, the new cost for the repair was now 1500 for the head replacement.
